When Sustainability Cannot Cost the Brand Its Identity

The Brief
Himalaya Ayurveda is one of India's most trusted personal care brands, with distribution spanning modern retail, general trade, and export markets across more than 90 countries. As part of a broader sustainability initiative, the brand set out to review its soap packaging with a specific objective: to reduce the environmental footprint of its folding carton without diluting the visual equity that its packaging had built over the years on the shelf.
The gold foil stamping on the Himalaya Ayurveda Soap carton was not a decorative afterthought.
It was a core visual identifier, communicating the brand's premium natural positioning in a category where packaging is frequently the only differentiator at the point of purchase. The brief to Kumar Printers was direct: find a way to eliminate the gold foil, improve the recyclability of the carton, reduce cost, and deliver a finished pack that a consumer could not distinguish from the original on the shelf.
The Problem
The existing carton used hot foil stamping, a metallic polyester film bonded under heat and pressure. It looked premium. It also made the carton non-recyclable, added a dedicated production operation, and carried a high per-unit cost.
The straightforward replacement, gold offset ink, was not viable. Offset gold reads flat. On the shelf, next to the original, it looks like a downgrade.
Beyond the ink question, the design required precise three-way registration across offset printing, gravure printing, and embossing, all in a single sequential run. Any process substitution had to hold that registration without adding passes or extending lead time. And whatever replaced the foil still needed to survive transit without scuffing.
What We Did
We replaced the hot foil with gold ink applied through gravure printing. Gravure deposits ink at a higher density than offset, producing a richer, warmer gold tone that holds up to shelf comparison with the original foil finish.
To address scuff vulnerability, we applied a textured UV coating over the gravure gold areas. This did two things: it protected the surface mechanically, and it added a tactile quality the original foil did not have. The finished pack is more durable than what it replaced.
Three-way registration across all three processes was maintained through precise sequencing in a single production workflow, with no additional passes and no change to lead time.
The Outcome

The mono carton now costs less, performs better in transit, and is fully recyclable through standard paper streams. On the shelf, a consumer cannot tell the difference.
